Background and Challenge

Dutch company Silvestris Haute Motive Concepts faced a core engineering challenge when developing the Silvestris 23-foot sports cabriolet: how to keep the overall weight extremely low while ensuring structural integrity. The boat features an all-aluminium space frame. Conventional welding or extensive mechanical fasteners would not only add weight but also introduce heat distortion that compromises the dimensional accuracy and finish of the aluminium profiles. The design team needed a structural adhesive that could replace or supplement traditional joining methods, cure at room temperature, exhibit sufficient green strength to resist sagging on vertical surfaces, and withstand dynamic loads and vibration in a marine environment.

The Solution

The project selected Huntsman's Araldite 2015 two-component epoxy structural adhesive. Its key properties matched the requirements precisely: thixotropic behaviour prevents sagging on vertical surfaces, and it can fill gaps up to 10 mm, which is critical for compensating assembly tolerances between the tubular space frame and the aluminium hull. During application, the aluminium profiles were abraded and degreased, then the adhesive was applied as a bead to the mating surfaces. The frame and hull were then fixed using a hybrid method combining riveting and bonding. After curing at room temperature, the adhesive forms a joint with both toughness and high shear strength, effectively distributing stresses transmitted to the nodes during navigation and preventing stress concentration from damaging the thin-walled aluminium.

Results and Supporting Data

With Araldite 2015, the Silvestris 23 weighs only 1,500 kg, achieving the design goal of replacing conventional GRP hulls with lightweight aluminium while maintaining the required stiffness and durability. This application corroborates the TDS data on the product's suitability for metal bonding and high shear strength: in sandblasted aluminium-to-aluminium lap shear tests, the average strength reaches 2,408 psi (approximately 16.6 MPa), providing material-level assurance for joint reliability under dynamic marine conditions. From a manufacturing perspective, the hybrid rivet-bonding approach reduced the need for corrective work associated with welding distortion, making the dimensional accuracy of the aluminium space frame easier to control and lowering subsequent rework.

Elaboration Note

The material selection logic and application process described above are based on documented engineering records of Araldite 2015 in boatbuilding. The TDS statements "particularly suitable for SMC and GRP bonding" and "bonding various metal substrates" are reflected in this project as structural connections between aluminium profiles and the aluminium hull. It should be noted that the substrates in this case are aluminium alloy rather than SMC or GRP, but the rationale for adhesive selection—thixotropic sag resistance, gap-filling capability, room-temperature cure, and toughness—corresponds directly to the properties listed in the TDS, without performance inferences beyond the document's scope.
